who actually has a 300tdi head on a 200tdi block!?

Ok so my 200tdi head is dead and they are a bitch to get hold of here in australia.

I've read in numerous places that the 300tdi head can be made to work on a 200tdi block but not heard from anyone who has actually done it.

I want to know if it works well as a long term solution with no negative side effects or performance drops?

Any one out there?

A 300 tdi cylinder head WILL bolt straight onto a 200tdi block but you need to understand that there are quite a few differences and you will need to make a few changes to make the engine run correctly. The first thing to consider is the differences:

1) different rocker shaft assembly
2) different type of two-stage Bosch injectors
3) different injector pipes
4) different piston crowns

Before you even think about putting a 300tdi cylinder head on a 200tdi block you will have to be prepared to take the pistons out and swap the piston heads for those to suit a 300tdi. The combustion chamber in the 300tdi piston crown is in a different position to that of a 200tdi to compensate for the angle that the 300tdi injectors enter the head. If you use 200tdi pistons, the combustion chamber is in a completely different place and the diesel will not burn properly.

You will also need to have a complete 300tdi cylinder head including the rocker shaft and injectors etc. they are not interchangeable. The injector pipes have a different size union at the injectors and because the 300tdi injectors have two different opening pressures, you will either need to source a non-EDC injection pump from a 300tdi, or have the pump recall rated at a diesel injection specialists. Ofcourse, by this point, it would work out more worthwhile swapping the entire engine for a 300.

Are you sure the injectors have a different size union?
Im sure ive read about people fitting 300 injectors to the 200 engine, with no mention of swapping inj pipes, i do know about the different spray patterns.

Yep they are completely different. A 300tdi injector can be made to fit a 200tdi with self-machined adapters that fit into the 200tdi cylinder head but a 200tdi injector is much too fat to fit into the 300tdi cylinder head. The 200tdi uses 17mm unions at both the injector and the pump, where as the 300tdi uses 17mm at the pump and 15mm at the injector if I remember correctly.
 
Well ive had a few 200 and 300 injectors in my hands and i would say they are the same physical size, its also a 17mm spanner both ends of the injector pipes.
Ive just seen a set of injectors advertised as 200tdi but the part number suggest they were if fact for a ford cargo, they sold for 130 quid!
Quick search reveals the copper seal that sits between the injector and the head is the same for both engines ERR4621
I believe the only differences are the pressures and the spray pattern

They're definitely different in quite a few ways. I dug a 300tdi and a 200tdi injector out of the shed and laid them side by side. The 200tdi injector is fatter and longer than the 300tdi injector but the 300tdi injector has a larger thread on the union. The clamp mounting surfaces are in different locations, as are the leak-off ports. They use the same ribbed copper sealing washer, but as you can see from the third photo down, the 200tdi injector nozzle holder reduces in diameter between the injector body and the tip:

Tom, well i cant argue with that, but i will anyway, just kidding.
Excellent pictures.
Just removed the injectors from my 200 and had to go down stairs and have a look to see if you were right.
