Ok people here it goes:

I want a strong front series axle for competitions and the like so must be 'open' by design and able to take lots of abuse and indeed stress.

Dreaming of a 4 pin centre diff and 24 spline front end (diff end aswell as 24 spline military outer. The diff is possible to build using later parts and 4.7 crown/pinion setup.

but......

Where would I find such compatable shafts?
Indeed do they even exist?
Did Santana make uprated 24 spline inner shafts?
All I can find is an Iraninan website that wants orders over 3000 Euros.

Not too great with the series axles later ones are more my thing. Jai
 
I could just put later axles on but that makes the axle a bit too wide for my plans its got to look absolutly standard with all the good stuff hidden and absolutly No bling!!!!
 
Have you looked into chopping the diff ends of a 24 spline half and a series half shaft and welding the 24 spline end onto the series half shaft. I don't know much about metalurgy, so it might not work too well as the weld might be a weak link in the shaft, but I could ask some of the mechanical engineering guys in work about whether it would work.

thats the way only rather than welding cut a left thread on one and a hole in other.screw the parts together THEN weld it.job done.:D

not sure which page but its there.

BoB, I checked out Ralph's Metro, you is right it has been done before, he seems to have a fair following too, hope it all works out for him and he gets it MOT. or I reckon he'll be suicidal. I note that he has some reservations about the driveshafts and a few other bits.

One of the boys in work is into his rallying and says that chopped and rewelded driveshafts seem to hold up fine with the two halves of the shaft pushed up against each other and a machined collar slid over the join and welded at either end.
 
thing with screwing them together its much easier to get them straight.
No need to go to the hastle of cutting threads, just do this:

Before cutting either of the original shafts, mark up where the cuts are going to be, stick each shaft in turn into the lathe and machine the sections of the shafts close to where the cut will be to the same diameter. Machine a collar which will be an interference fit onto the shafts. Cut the shafts. Press the collar onto the machined end of one shaft, weld it to the shaft. Press the other end of the shaft into the collar and weld that. There may be some distortion due to the welding which could be sorted by heating the shaft up and bending it straight again.
 
series front shafts are tapered, rewelding is out really, mabe for rallying its good but for trialling suddenly dropping a wheel and putting all the power through the shaft will certainly break any joint. I'm thinking there isn't an easy way really so may just stick to 10 spline and see what I break
