I've just had the plastic cover off the rad pack on my d2 td5 and seen that the whole intercooler is bowed in the middle slightly towards the main rad, the top couple of rows of the intercooler are also bowed upwards by about 10mm in the centre. Doesn't look like damage from fitting, doesn't look like it's been touched since car was made. Anyone any ideas? damage over time/overboosted?

it happens. just weakens and corrodes over time. it will eventually blow (if it hasnt already, mine did, though strangely, it didnt make a noticeable difference in performance) new intercooler required.
 
Thanks Bobdog. Seems a good opportunity to fit an uprated one if I've got to have it all apart. Don't think my budget will run to an Allisport, so anyone got any experience of Direnza intercoolers? I used one of their all ally rads in my P38 without any problems.
