So much that the increase volume pressurised the engine and blew a bung out at the front of the engine making one hell of a mess. Drain the engine and got nearly twice what should be in there. Would this be a known faut? What are we looking at here injector, injector seals, worse!
Any knowledge gratefully accepted. Cheers!
 
best case - injector seals +washers worst case new head possible other engine damage due to oil not lubrcating properly.

Hi, if you search this forum for td5 injector seals. I had problems with them around 22nd March 2010 time. The thread is between me and a chap called shifty1962. Just follow what he says and will turn out right.

If you had enough pressure to blow the camshaft access plug out of the front of the engine then your breather pipe from the top cover must be blocked as otherwise the pressure would vent to the inlet side of the turbo. I'd guess that the O ring had perished and the plug just dropped out. Get a new plug and O ring and refit it with some silicone sealant. It will never leak again.
As for elevated oil levels if you drained out as much as you say then you either have a serious fuel leak into the sump oil or its been leaking for some considerable time and you dont check your oil levels often enough ;).
Drain and refill the engine with fresh oil to the correct level and run it for 10 miles or so. If the oil level changes significantly then chances are you have a porous cylinder head which is not good news. If it takes much longer to raise the oil level then I'd change the injector seals first and see if that cures it - change the O rings and the copper washers as they only cost pennies.

Keep a careful eye on the oil level because the diesel dilutes the oil to the point where it wont lubricate the top end properly. When you change the injector seals have a good look at the camshaft followers and the injector rockers. This is where the most wear will show. Everything should be nice and shiny with no signs of pitting or scratching.

Thanks for all that valuable info Shifty - moving on, I refilled the engine ready for a drive to test the fuel contamination speed but now the thing is misfiring with severe lack of power & white exhaust smoke! Cracked head?
