Instead of getting an alisport intercooler or similar, could I just get a full sized one that goes in front of the grill, as in would it actually fit or is it just no doable on a disco? It's a 200tdi by the way.

Hi there, what it it you are trying to achieve - 0-60 in 6 seconds ?

You'd be better off giving the vehicle a thorough service and new filters before worrying about intercoolers being big enough. Has you cleaned out the existing one so that it can work properly?
 
I've just serviced it as it happens haha. I've not cleaned out the IC, what's the best way of doing it?
The idea of a bigger one would be instead of buying an alisport one so I can tune the engine a bit.

The way I normally do it is to fill it with petrol or white spirit, (nothing else or it might react with the aluminium) agitate for a while then empty, refill and leave overnight.

In the morning, agitate again then empty. Leave to DRY, before reinstalling
 
hi, watch out once you have replaced it... did mine, refitted then she reved up when i restarted it!! be ready to stall it quick sharp!!

That would probably be because there were fumes left in the 'cooler.

I normally reccomend that you leave the inlet manifold end of the rubber pipe off, then run the engine for a couple of minutes which pushes any fumes out, before reconnecting the rubber hose.

Yeah, normal viscous fan is still there. Should be ok. Another question though, by fitting the larger IC without any tuning done to the injection pump, what will the performance and MPG be like?

By Fitting a bigger IC over the front of the radiator will only affect the cooling if the spacing between the viens on the IC are smaller than the ones that make up the rad. The Fan being behind the Radiator wont necessarily help if you block the rad cooling air with the intercooler because as far as I was aware the fan sucks air through the radiator not blows at the radiator, and it wouldnt make any difference if it did blow becaue the air still wouldnt be able to travel through the rad to remove the heat from it. Providing that the air can travel through the radiator freeley you shouldnt see any problems.

With out upping boost and fuel pressure you prob wont notice to much difference just driving around normally. You should notice the diffence more if you foot hard down towing a heavy trailer or driving up a long hill. As far as MPG's go your prob get better ones as the air temp will be less, therefore more dense and more effiecent?
