In my view it is only of benefit to older engines, but I do think the TDI 200/300 engine runs better and is quieter with some TSO in the tank.

One litre in 75? I doubt if you will notice any problem, the proportion of petrol to diesel is too small to cause problems.. I did some thing similar with the Discovery 300TDI and had no problem.

It may well be the clutch that is rattling when not in gear with the engine running. Does it go away when the clutch pedel is pressed?

When I removed the EDC from mine I used a refurbished FIP from Bosch and Bosch injectors. Replacing old the old parts with new, if they are good quality, and retiming it properly will go a long way to overcoming any power loss. I have not noticed any loss on mine and it is now using less fuel...

When I did mine I fixed the front vertical panel, the one with the hole for the brake pipe, with close spaced 6mm nuts and boltsinstead of welding it, so it could be removed easily. This converted the job of changing the steering box from very very difficult to just difficult.

i agree that you can not galvanise a used chassis as you can not get it clean enough inside. Some galvanisers will not do it because of the muck that can get out into their bath.

In my experience the hardest part is getting the bolt out of the end of the crackshaft. You may need to think about how you will hold the pulley while you undo the bolt as it is very tight. I think a tool to hold the pulley/crankshatf is still available.
